I believe POR15 would stick to anything that is rough or porous like an aluminum casting.

Sounds like you just got a bad one before Jim!!
    Very possible!

The inside of the diff cover is rough cast?
Thats odd, they are usually smooth (finished)

POR15 will stick to cast aluminum no doubt.

Don't put any coatings on the inside of the cover that could flake off. There is a lot of velocity of the gear oil when running fast down the road. Most paints would just be hydro-blasted off of the cover. And then you'd have paint getting into all of the bearing and gear surfaces. Not good.

Just replace the cover and properly seal it with RTV.

*Also check to make sure you don't just have a front seal leak, causing the rear to be coated with oil.
