I was checking my tranny fluid for a 60K mile service. While pulling the dipstick out I jiggled some of the hoses near the EGR valve and solenoid and I noticed a hissing noise like an air leak. I dug around and found a 1/8" OD hard plastic vacuum hose was routed between a wire harness and another larger vacuum line. The protective wrap over the 1/8" vacuum hose was not in the place where it would be useful. 60k miles of rubbing between the harness and large vacuum line had worn the 1/8" hose in half. It was sucking quite a bit of air. I rerouted the line and taped up the hole until I can properly repair or replace the hose.
The attached picts should help explain this. The first picture gives a reference point of where to see this on the engine. In the second picture you will see the wire harness (labeled "A") and the larger vacuum line (labeled "B"). The 1/8" vacuum hose was originally routed between A and B right where A and B cross.
The Ford service manual warns that vacuum leaks in the EGR system will cause lower MPG and other problems. I've always gotten about 16 MPG in town and 18-19 MPG on the freeway, even when driving very conservatively. I'm hoping fixing this leak will improve my MPG. Time will tell.....
