My MM has been sitting for awhile now and all of a sudden i'm getting hit with common issues that seemed to affect alot of Marauder's.
The PS axle is making a little noise so I know it's the soft axle issue.
Adjustable pedals stopped working
Blend door actuator needs to be replaced
So first up is gonna be the axle repair, i'm looking at the Dorman replacement units and have found them at a good price on ebay $107.00 shipped.
Anyone got some tips to pass along to make the install easy?
Wish someone would find a permanent fix for the adjustable pedals.

I second that..
I can feel the motor actuate but something has bound and it won't adjust.

The motors are fine it's the cheap plastic gears that move the pedal's that suck. A few hard brakes and SNAP! no more adjustable pedals. Atleast mine are stuck in a good position.
Anyhow, I figure the axles are easy enough to tackle as a starter. I gotta get back to my other performance mods.

Whats the possibility of getting one of our expert machinist to acquire the cheap a** plastic gear and fabricate it in some durable metal ?

That's what I'm thinking!
If it's just a plastic gear that breaks maybe we could get that gear and have some aluminum ones fabbed up.

If it's a standard size spur, spiral bevel, or worm gear set having standard pitch diameters and face widths, it's likely to be available in machined or cast metals from Boston Gear Company, or Small Precision Parts Company, or similar manufacturers. If not available as an identical gear set, perhaps gearing that can be modified to fit.
As I recall, the early model years of Ford Aerostars had plastic gearing in the wiper motors. In states having typically cold winters, the gearing would shatter when the windshield wipers become frozen to the windshield.

Don't know if this could be related musclemerc but every time I take small turns or over slight hills or bumps just ever so slightly I get lots of chassis squeak ??? I already did the hood squeak fix so could I be looking at something similar to your problems ?

Sounds like sway bar bushins or end links
Don't know if this could be related musclemerc but every time I take small turns or over slight hills or bumps just ever so slightly I get lots of chassis squeak ??? I already did the hood squeak fix so could I be looking at something similar to your problems ?

Try the self test on the head unit, that seems to free up the doors most of the time.
The axles are not bad to replace.
1) Remove rear diff cover.
2) Remove rear brakes and rotors.
3) Remove the abs sensor bolt and push the sensor in.
4) Turn the diff around and remove the 8mm bolt on the top of the carrier to remove the shaft. DO NOT REMOVE THE "S" SPRING.
5) Turn the axle a little because sometimes the back of the lugs will hit the parking brake assembly and hold the axle out 1/4"
6) Remove C clip with a magnet or pliers.
7) Slide axle out.
Reverse steps and replace gear oil with friction modifier.
I assume the new axles come with the ABS rings, if not you'll have to heat up the rings on your old axles until they fall off, then just place them on the new ones and let air cool.

FYI: I've been on a parts hunt and for now i'm gonna just fix whats broken so i'll stay with the 28 spline axle/carrier setup. I found a guy that gets BRAND NEW 31 spline carriers for $190.00 shipped, these carriers are OEM Ford parts from an 03~04 Cobra. If your looking to go with the 31 spline upgrade shoot me a PM for the info.

They're positioned right for me, don't care if they're okay for anyone else. (How's that for an attitude? :D)

Get a richmond mega 8.8 install kit. New seals, new bearings etc. I'd replace the carrier too while it's apart. Replace everything.

I would do the bearings and seals as well, but you'll have to remove the pinion to replace the front seal and that would then require having someone set up the lash/depth once again. If its not leaking then leave it alone. Borrow a bearing puller and slap hammer to remove the axle bearings and seals, otheriwse you'll have a hel of a time pulling them out.
You can also upgrade the clutches and "S" spring without removing the carrier, but that "S" spring will be a nightmare replacing by yourself. It took 3 people to replace mine. One with vice grips, one with long pliers, and one with a mallet. I went with the carbon clutches which you can pick up pretty cheap from Sparta performance.

I never bother with the bigger spring myself.:rolleyes: So far, I have 35,000+ miles on the STOCK clutchs and 42,000 on the cobra clutchs with NO slippage! And i'm not what you would call "easy" on this car.:burnout:
IIRC I walked out the door from Ford with the TSB kit for $285. Lists at $420 last I knew, I just politely said "thats the best you can do?? Other dealers have quoted WAY cheaper.." He said how about cost plus 10%:eek:
In that kit is EVERYTHING you need, except Friction modifier IIRC. I always use Ford fluids (They upped the weight recommendation) and 2 small friction modifiers.:beer:
